Long Delivery and Slow Through Put Time

Due to the High Work In Progress, managers are unable to manage the production well. Cut pieces from cutting room,sewing section and to finishing sections will take approx. 3-7 days or more .e.g. if manufacturing a man's Polo shirt, the S.A.M. is 13.5mins, but due to the bundle system, every operator has min. of 3-4 bundles and every bundle has 25-30 pcs. therefore every operator will have min. of 100pcs WIP. The Through Put Times for complete sewing is 3 days.

100pcs(WIP) x 13.5mins(SAM)=1,350 mins required
1,350 mins / 480 mins (8 hours per day)=2.8125 days

Fast Through Put Times

Probably the most striking advantage of the SMART-MRT System is the drastic improvement in Through Put Times. Within the SMART-MRT System Plant, the total cycle time was reduced from 3 days to an average of less than 1 day. Fast through put times due to a reduction in Work In Process. For instance, SMART-MRT System producing same man's Polo Shirt, SAM is still 13.5mins but the Trough Put Times is about 5 hours only.

25pcs(WIP) x 13.5mins(SAM)=337.5 mins required
337.5 mins / 480 mins(8 hours)=0.703 day OR =5.62 hours only!

Direct Labour Excesses

Progressive Bundle System often needs more overtime works, operators make-up and to do repair works due to some unfinished operations. The average Direct Labour Excesses is 13.3% which is definitely higher than SMART-MRT System.

Reduction in Direct Labour Excesses

Direct Labour Excesses were greatly reduced. Average excesses in plants using Progressive Bundle System were 13.3% of Direct Labour, while the average excesses in plants using SMART-MRT System were much lower. Consequently, SMART-MRT System experienced less overtime, operator make-up and total repair costs versus those costs attributed to the previous bundle system.

Quality Control

In regards to the quality performance, the numbers of defects are very high, Many quality problems are actually hiding inside the bundles, QC can only detect them at final stage of sewing. But it is always too late to correct the faults, eventually they will have to reject and abandon the garments

Quality Control

The number of defects was also reduced. This improvement is usually obtained because of the drastic reduction in Work In Process. Problems are not hidden in the bundles and tend to show up quickly.

The reduction in defects results in a saving in the number of off-line repair people. In addition, there is better overall appearance, due to garments being hung versus tied in bundles and stored. These garments tend to require less inspection, cleaning and pressing.

Space Utilization

Sewing space may be occupied more because of High Work In Process, more storage space is needed for stacking up the bundles.

Space Utilization

On average, SMART-MRT System resulted in reduction in floor space too. Most of this reduction is due to less storage space required for Work In Process.
